Every conversion starts somewhere. Introducing this 1968 Citroen DS 21.

We pulled this into the garage, assessing, prepping, and getting ready for what comes next.

Before the transformation, the innovation, and the first major turn... there's the beginning and that's where we are.

1937 Plymouth pickup. Hasn't run in years. Getting a Model 3 drive unit and another century of work.

This is a 1937 Plymouth pickup from a working farm. Six-cylinder flathead, six-volt system. Last time it moved on its own was getting loaded onto the trailer.

The owner loves this truck. So it's getting a new frame, Mustang II front end, Model 3 drive unit, 400-volt system, air ride in the rear with self-leveling so it sits flat under a load, power steering, power brakes, electric parking brake, and 20-inch rims with baby moon caps.

We're keeping the original radiator, look under the hood and you won't see anything modern. He wants a working truck. That's what he's getting.

Never solder your high-voltage EV connections. Here's what happens when you do.

I spend a lot of time fixing other people's EV conversions. Most of the problems I find come down to wiring. Bad crimps, nicked wires, wrong tools.

Today I'm going through the tools for cutting, stripping, and crimping, from the right wire st*****rs (round hole, not square) to why you never solder your high-voltage connections. Solder is about one-quarter the conductivity of copper.

At 500 amps it heats up, boils, and ejects the wire from the connector. I've seen it.

Get this right and the rest of the build goes right.

78 kilowatt hours under the floor of a VW Bus. Here's how the box gets built.

Here's what goes into a battery box at Left Coast EV.

This pack holds 14 Tesla Model S modules at 24 volts each. 350 volts total, 78 kilowatt hours. Sits under the floor of the bus so weight stays low and centered.

Aluminum bus bars instead of cables, powder coated epoxy, hard-coated orange for high-voltage identification. Better insulation than rubber cable jacket. Box is riveted, not welded, once you bend aluminum it gets stronger, and rivets let you count your joints. Once the lid goes on with countersunk screws, this box stiffens the whole bus.

200-plus miles in a Volkswagen. Still kind of amazing every time.
