Made good progress on the Ford Highboy cab this week. Seperated roofskin from donor roof and got it welded on. Got the factory gas filler hole welded up inside and out along with some other holes in the cab. (Fuel tank is now mounted on the back of the chassis.) Got the drivers side floor pan cut and fit with just a little trimming left to do before welding it in. Its going to be butt welded in, not the hack of just dropping it in and welding it.

What a relief. The roofskin is seperated from the donor roof. What a complete hassle. I had to cut as much of the structure away from the roofskin, and cut it as close to the roofskin as I could. The entire inner structure and inner cab roof support had to be cut away. Hundreds of spotwelds joined the skin to the inner structure and where there were supports, there were spotwelds on top of spotwelds. There was no way I was going to drill all those spotwelds out because that would have hacked the roofskin lip, where it will be welded to the cab all up. So I ground off each spotweld to the roofskin seam. All of the gray epoxy you see on the cab in the pics, is the same structure that the roofskin had attached to it. (Not what I cut off) Prepped the underside of the donor roofskin and epoxy primed it and now its time to weld it to the cab. Test fit was perfect!

Woke up feeling a little spicy this morning. Now to clean up all this underlying surface rust, get some epoxy on it and clean it up for the new (to the truck) roof. Then I need to cut the other roof off but that one will be cut off in a totally different way so it will just lay down perfectly where its suppose to be. It took me a little thinking about how I wanted to approach this. There were several ways I could have done it. Cutting the old roof off wasnt as critical as how Im going to cut off the replacement roof.

Got the corners rebuilt. There were lots of rot holes that got cut out and replaced with new metal. I had to make a few new sections before I could weld the new cowl ends on. I wanted to get the cowl in primer but it looks like I may be cutting a good portion of it out just to access more rot that needs cut out. The firewall has completely disconnected from the top of the cowl due to rust and there are no replacement parts out there for it. So, this will challenge me.

Things just got real. Got the cab up on the rollers and now all the rust repair begins. Started with cutting off the drivers side cowl cover. Cleaned up and epoxy primed in the void before the new cowl corner is welded on. The new corner has been epoxy primed on the inside and both areas will be sprayed with weld thru primer before welding it all back together. There is so much rust in this cab. Its all been media blasted so its easy to spot. I will be camped out on this cab for a while. I even had to put on long pants because of all the cutting and grinding thats going on. When you look at something when its all together compared to after its been taken apart and blasted, its always way worse when it gets back from media.
