When a brand-new Cummins generator goes down, time matters. ⚡️

AC Performance Power was brought in after the owner experienced ongoing issues with local OEM support. Our team quickly diagnosed a failure within the proprietary PCC network communication system originating from the base board.

While a genuine parts replacement was an option, we recommended a smarter long-term solution — retrofitting to an open-source controller to eliminate reliance on proprietary software.

From verification of CAN communication to a full system overhaul, our team removed the OEM electronics, installed, wired, programmed, and tested the new controller — restoring full operation in under 24 hours.

Out in Montauk performing a full generator load bank test.

Accessed the vessel, set up in the engine room, and brought the unit up to approximately 41 kW while monitoring voltage and frequency. The generator handled full load without issue and maintained stable output throughout testing.

We then transferred the vessel’s electrical load onto the generator and ran it under real operating conditions. The system ran smoothly with no faults or abnormalities.

Load testing is one of the most important ways to verify your generator will perform when you actually need it—under real demand, not just idle conditions.

Tracked down an undervoltage shutdown on a generator out in Hampton Bays and worked through full diagnostics—from pulling fault codes and reprogramming the controller to load bank testing and internal alternator inspection. Found a loose/split PCB causing instability, secured and reassembled, then verified repairs under 100% load. Final adjustments to governor and protection settings brought the unit back to reliable operation. Another one back in service.

This visit included machining the flywheel for proper starter engagement, running multiple crank tests, and completing final assembly with a new starter and overspeed switch. 🚢 Staten Island service call
Vessel reported coolant coming from the port exhaust.
Diagnosis found a cracked turbo housing allowing coolant into the exhaust system. Drained water from the exhaust, inspected the engine for hydro-lock, and confirmed the engine was in good shape.
Installed a new turbo, fabricated new cooling lines, and ran the engine to clear the system.
Engine is running clean and ready for service once the exhaust section is repaired.

Repair Update:
Here’s a look at the progress on our diesel generator rebuild. After completing detailed crankshaft measurements and inspections, our team confirmed thrust and bearing conditions, corrected minor wear, and brought the rotating assembly back into specification. Main bearings were inspected, select lower shells replaced, and all components cleaned, torqued, and reinstalled to spec.
This step is critical to ensuring long-term reliability before reassembly continues. More updates coming as we move into the next phase of the rebuild.
