Forged or cast aluminum is strong in comparison to stamped steel. Sometimes almost too strong.
These two aluminum knuckles are for the same car. The one on the left has been in an unfortunate encounter with a curb. The one on the right has not.
On the car, the bent knuckle was almost indistinguishable from the non-bent one. Aside from the visual difference, the alignment just would not come back into spec. The upper control arm mount and toe arm mounts are both bent. This caused quite a bit of toe out under suspension droop, which would cause the car to be unstable and unpredictable at the limit of handling
This customer had a body shop check the the car since he couldn't get the alignment in check. They reported nothing "looked" wrong. The car had been driving on this knuckle for over 20 years!!! Just because something doesn't "look" obviously broken, doesn't necessarily mean its good.
