I'm always up for a challenge and this was a goodie. A friend is restoring his Mitsubishi Delica and the foglight covers are impossible to find. Working from a photo I modeled up a new cover and 3d printed a prototype. The final product will be done in black Carbon Fibre reinforced PLA.

Been working on this for a while now and I'm stoked to say it's almost done! Re-bodying a 1980s PE175 Full Floater Shock.

The stock unit has a chrome plated steel wear ring on the piston which chews out the cast aluminium bore over time. OEM shocks are obsolete and there is no aftermarket option with the correct eye to eye and stoke dimensions for the PE's.

I've machined a new body from a 6061-T6 billet and welded in the top knuckle from the old shock. The piston has been modified to take a modern size wear ring from a different application. Tolerances are super critical on an application like this so the bore was machined undersize, honed and polished to the final size.

The outer body has been bead blasted and it's off for hard anodising which will help increase the longevity even further. Modern materials and some precision engineering breathing some new life into an old bike.

Another niche little project done and dusted. New air filter cage designed and 3d printed for a 98 TM Racing EN300. Parts for TMs are difficult to find at the best of times let alone one that's 24 years old. Using the air filter (which are luckily still available) and the airbox I was able to reverse engineer and 3d print a new cage from carbon fiber infused PLA.

Just finished a repair on the KTM380 crank pictured below. This is a common failure on big bores if the flywheel nut is not installed with threadlock compound and the correct torque.

The shop rebuilding the motor told the owner it was not repairable and to go find a secondhand crank from a 250 or 300 as they are the same. This is incorrect information. 360 and 380 cranks have a different stroke than the 250/300s and won't work. Luckily the owner contacted me trying to source a 380 crank (which are rarer than rocking horse 💩) and told me about his predicament.

A new tapered sleeve was machined from 4140 Cr-Mo and the damaged area machined off the crank. The sleeve is an interference shrink fit to the crank and the woodruff key slot was cut in the exact position of the original. This repair is as strong or stronger than original and so long as it's installed properly will last forever. All machining is done in house.

Got a couple of other interesting projects on the go at the moment incl manufacturing a new shock absorber from scratch. Will share some pics of this once it gets a little further along.

IT465 Decompressor install, vapour blasting and a tidy up of the chamber 👌🏼 Bit of a tricky one to hold in the mill to machine the angled decomp port but we got there. Also machined a special tool to hold the head in the lathe to enable me to machine air cooled head combustion chambers.

Running a billet decomp valve with high pressure detent to prevent the valve sucking open or popping off to early. These are in stock if you are looking for the best decomp option for your big bore.
