Carroll Shelby started two companies. Everyone knows Shelby American — the company that built Cobras, GT350s, and GT500s. Almost nobody knows the Carroll Shelby Engine Company — a separate operation that Shelby founded to do one thing: build Ford V8 engines after Ford stopped building them. The company started in Gardena, California, in the late 2000s with Shelby as president and longtime collaborator Don McCain as vice president. It accepted customer-owned Windsor, 351 Cleveland, and FE engines for overhauls, short-block and long-block builds, and dynamometer testing. It was not part of Shelby American. It didn't build cars. It built engines. The distinction mattered to Shelby — he wanted a company whose entire identity was the engine, not the vehicle around it. Every rebuilt engine received a "Rebuilt by Carroll Shelby Engine Company" tag. Every dyno test produced a certification sheet. Every sheet was signed by Carroll Shelby personally — until his death on May 10, 2012, at age eighty-nine.
The aluminum FE block is the company's signature product and its most audacious statement. Ford produced the FE family in cast iron from 1958 to 1976. Nobody at Ford ever manufactured an aluminum FE block for production use. The Shelby Engine Company did what Ford didn't: they cast an all-aluminum FE block from A356-T6 aluminum — the same aerospace-grade aluminum alloy used in aircraft structural components — CNC-machined to accept every standard Ford FE bolt-on accessory, intake manifold, transmission, and starter. The block accepts wet-sump and dry-sump oiling. It's available in configurations from 427 to 482 cubic inches with period-correct casting numbers, medium-riser heads, and a cast-steel crankshaft. The 7.7-liter (approximately 470 cubic inches) version makes 521 HP and 546 lb-ft of torque on the dynamometer with a Shelby high-rise intake manifold and a Holley carburetor. Built in California by a company that Carroll Shelby started because he believed the FE deserved a future Ford wouldn't give it.
The aluminum construction transforms the FE from a boat anchor into a modern performance engine. A stock cast-iron 390 FE long block weighs approximately 650 pounds. The Shelby aluminum FE weighs approximately 475 pounds — 175 pounds lighter. That weight difference changes the character of every car the engine goes into: better weight distribution in a Cobra replica, less nose-heavy understeer in a Galaxie, and a center of gravity low enough that a Mustang with an aluminum FE handles like it has a small-block instead of a big-block. The aluminum heads use the same port geometry, valve sizes, and combustion chamber shapes as the iron FE heads they replace — maintaining the FE's characteristic breathing while eliminating the thermal mass that makes iron heads slow to warm up and slow to cool down. Aluminum dissipates heat faster than iron. The engine reaches operating temperature sooner and runs cooler under sustained load. Every thermal advantage that aluminum provides over iron — and that Ford never gave the FE during its eighteen-year production run — is built into the Shelby block from casting day one.
