“But the gearbox feels fine…”

Good.

That’s exactly when we’d rather service it. 😅

This BMW 335d was in for a ZF automatic gearbox oil service as preventative maintenance.

No warning lights.
No slipping.
No harsh changes.
No gearbox fault.

Just maintenance before we up the power even more…🤫

Automatic transmission fluid has a tough job. It lubricates, cools, operates hydraulic circuits and helps keep the internals of the gearbox working as they should.

Over time, the fluid degrades and becomes contaminated with normal wear material.

Waiting until a gearbox starts banging into gear or slipping before thinking about the oil is a bit like waiting until the engine knocks before changing the engine oil.

And then there’s the fresh ZF fluid itself…

Which somehow smells worse than the old oil we removed. 🤢

You open a brand-new bottle expecting fresh, clean fluid.

Instead, you get a smell that suggests something nearby has died. 🤮

Completely normal.

Still unpleasant. 😮‍💨

The important bit is this:

Preventative maintenance is about servicing components while they’re still working properly — not waiting until there’s a fault to justify doing it.

A gearbox oil service is considerably cheaper than a gearbox rebuild.

And we know which one we’d rather be doing 😊🎱

🔧 THE CAR THAT DIDN’T WANT TO BE FIXED…😖

What started as an EGR cooler replacement on this VW Passat 1.6 TDI turned into a considerably bigger job than originally anticipated!

The vehicle was booked in to have its EGR cooler replaced following coolant loss.

Sounds straightforward enough, doesn’t it?

Well, here’s how things unfolded… 👇

🔧 Problem 1 – The Turbocharger

During removal of the DPF, we discovered excessive oil in the exhaust system. Further inspection revealed excessive play in the turbocharger shaft.

That meant the turbocharger was also needing replaced, with a brand-new Garrett unit taking its place.

💧 Problem 2 – The Oil Cooler

Given the coolant loss and concerns about contamination, we also opted to replace the oil cooler as a precautionary measure.

💨 Problem 3 – Excessive Crankcase Pressure

With the new turbocharger, EGR cooler and oil cooler fitted, we discovered something else wasn’t right.

Excessive crankcase pressure!

The 1.6tdi are known for heavy breathing but further investigation led us to the crankcase ventilation system incorporated into the rocker cover. It was full of sludge

The rocker cover was replaced, successfully resolving the pressure issue.

But of course, it couldn’t be that simple…

🔩 Problem 4 – The Injector That Didn’t Want to Leave!

To remove the rocker cover, the injectors needed to come out.

Unfortunately, injector number 4 had other ideas!

It was completely seized in place and required an injector puller to extract it.

Once everything was reassembled, injector number 4 refused to operate.

Electrical testing revealed zero resistance across the injector, indicating an internal electrical failure.

We suspect the force required during extraction damaged the injector internally, meaning a replacement was now necessary.

🤦‍♂️ All this from a vehicle originally booked in for an EGR cooler!

So what’s the lesson here?

Modern vehicle repairs aren’t always as straightforward as replacing the component initially identified as faulty.

One problem can expose another, and sometimes carrying out a necessary repair reveals faults that simply couldn’t have been identified beforehand. Especially on older vehicles.

Even a component that was working perfectly before removal can fail when it’s been seized in

When your oil cap looks like this…

it’s time to investigate. 👀

That creamy “mayonnaise” under the oil cap is an emulsion of oil and moisture.

Sometimes it can be caused by condensation, particularly on vehicles doing lots of short journeys. But when it’s accompanied by coolant loss, smoke, abnormal oil levels or other symptoms, it can point towards a much more serious problem.

And no — it doesn’t automatically mean “head gasket”.

Oil coolers, EGR coolers, crankcase ventilation faults and other internal issues can all produce symptoms that look very similar.

This is exactly why we diagnose the fault rather than simply replacing the part that looks guilty.

This Nissan Navara 2.3dci reached out after it wouldn’t pass the diesel smoke test for its MOT 👎🏻

When it arrived, we could tell the issue just from the sound and smell of it

The reason it was failing…there was no DPF in it 👎🏻 Unbeknown to the customer who bought this recently.

We checked the software and found it had the DPF and EGR mapped out…

The only option… replace the empty dpf and put it back on standard software.

The concern? Why was the dpf deleted in the first place?

We made the customer aware that there could be underlying issues that will be revealed once back on standard software. But needs must in order to get it through an mot

Will this become more popular when the new PN testing comes into force for diesel MOT’s?

Since announcing the pause back in May, we have had a lot of enquiries requiring petrol software development. We hate to let folk down but we just dont have capacity to deal with that side of development currently
