This 2020 BMW M340d MHEV had already been to a “specialist” for an overheating fault.
They replaced the coolant diverter valve.
The vehicle continued overheating.
They also forced one of the ECU connectors back into place, bent four of the extremely fine terminal pins and snapped one completely.
That was only the beginning of what we found.
The 2020 BMW M340d xDrive MHEV came into our Burton-on-Trent unit suffering from repeated overheating, failed regenerations and an EGR system that was no longer functioning correctly.
The vehicle had spent approximately the last 20,000–30,000 miles completing mostly local journeys. Despite having full BMW service history and being mechanically clean elsewhere, the emissions system had gradually become heavily restricted.
Initial diagnosis
Live data and physical inspection confirmed:
* Both EGR coolers were heavily restricted
* The EGR valve was sticking and unable to operate correctly
* Exhaust-gas flow through the cooler assembly was compromised
* DPF regeneration attempts were repeatedly failing
* Coolant temperatures were rising even at idle
* The previously diagnosed coolant-switching fault was a secondary consequence, not the underlying cause
* One MD1CP032 ECU terminal had been snapped and required repair
The turbochargers were inspected before any tuning work was considered. Both were free from excessive shaft movement, oil leakage or obvious signs of wear.
The condition of the rest of the engine reflected the vehicle’s full service history—the issue was concentrated around the emissions and EGR cooling system.
DPF cleaning and repeated regeneration attempts were no longer going to correct the underlying mechanical restriction.
No ready-made solution
There was no off-the-shelf hardware kit available for this particular B57D30T2 installation.
Everything had to be measured, fabricated and welded specifically for the vehicle.
New components were produced to close the required valve and cooler openings while retaining the necessary coolant-return paths. Particular attention was paid to ensuring unrestricted coolant circulation through the engine rather than simply blanking pipes and creating another overheating problem.
This was not a case of fitting a generic blanking plate and uploading a file.
It required:
* Removal and modification of the original hardware
* Custom fabrication and welding
* EGR cooler bypass work
* Repair of the damaged ECU terminal
* Physical DPF, EGR and SCR system preparation
* Cooling-system inspection
* Oil and filter replacement
* Complete coolant replacement
* Vacuum filling and bleeding
* Cooling-system pressure testing
The oil and filter were replaced as a precaution because of the vehicle’s history of incomplete regeneration attempts, which can contribute to fuel dilution of the engine oil.
The old coolant was drained and replaced before the system was correctly bled and pressure tested.
Before the repair, the vehicle could begin overheating while stationary.
After the hardware work, it maintained stable coolant temperature at idle and throughout extended road testing.
Locked Bosch MD1CP032 ECU
The 2020 M340d uses the later Bosch MD1CP032 TC299 ECU.
The ECU was professionally opened and Boot Glitch unlocked in the UK, avoiding the need to send the unit overseas. The previously damaged connector terminal was repaired while the ECU was accessible.
Once unlocked, a full backup was completed before the final calibration was written.
Engine calibration
A custom Stage 1 calibration was developed alongside the required system solutions:
* DPF calibration
* EGR calibration
* AdBlue/SCR calibration
* NOx calibration
* Torque-monitoring calibration
* Readiness calibration
* Sports-display recalibration
* VMAX removal
* True gear display
Performance
Original:
340 BHP / 700 Nm
Modified:
412 BHP / 850 Nm
Increase:
+72 BHP / +150 Nm
This was not treated as a generic file-and-go remap.
The vehicle was road tested and data logged for approximately three hours. The calibration was then reviewed and revised according to the recorded boost, fuelling, torque, temperature and drivetrain behaviour.
ZF 8HP Gen3 gearbox calibration
The customer also selected the complete gearbox package, including:
* Gear display in all available driving modes
* Optimised D and S shift strategy
* Approximately 25% faster shifts in D
* Approximately 50% faster shifts in S and M
* Rev-matched downshifting
* Immediate paddle response
* True manual mode with no forced upshift at the limiter
* Raised torque limits
* Increased clutch-line pressure for improved holding capacity
The difference is not simply harder gear changes. The engine and transmission now work together properly, particularly under part throttle and during higher-load acceleration.
Final result
The vehicle now:
* Maintains stable coolant temperature
* No longer overheats at idle
* Can complete extended journeys without repeatedly stopping
* Has unrestricted coolant circulation
* No longer suffers repeated failed regeneration cycles
* Produces significantly stronger, more controlled performance
* Has a gearbox calibration matched to the increased torque output
This was probably the most involved job we have completed to date.
There was no reference vehicle, no ready-made fabrication kit and no simple bolt-on solution. It required diagnostics, ECU electronics repair, fabrication, cooling-system work, software calibration and several hours of road logging.
The customer now has the M340d back with a completely different lease of life—properly tested, properly calibrated and finally ready to cover miles again.
