Durability warranty check! Second time we have a collector related failure. This customer had the wastegate weld crack. Likely cause of the crack in this case is mechanical loading from vibrations. We recommended adding some flexible bracing to support the wastegate exit pipe to reduce vibrations. As per our durability warranty, a replacement billet merge collector was sent out to the fabricator.

What collector do you need? (that we don't make yet)
8-1? 10-1? 12-1? Some really tiny 6-T25?
We have over 100 size and fl**ge versions listed on our webshop already, so it can be difficult to see the trees from the forest sometimes! (and a total of over 300 designs)
Do you need any special material that we don't yet list? Like cooled aluminum collector, or something even crazier?

One valve shim (0.05mm outside of our stocked thicknesses) and some assembly work away from having the first two Hel engines ready to ship! One engine at 98% and other one at 80%.
Not celebrating just yet, but this journey hasn't been easy with so many wrong paths taken during the design and manufacturing process.
Designing for a true 4000hp output, and the component spec needed for it, takes a lot of effort and finding suppliers that are really on their game! And making parts yourself that you didn't want to spend time to figure out how to make.

Oiling system on all our racing engines are full drysump designs from the start. Our Hel engine imaged here as a example.
We use oil extraction slots in the crank case as close to the cylinder as possible in the design, considering the crankshaft rotation direction. Crank case shape is also important for maximizing oil flow towards the suction slot. This allows us to minimize the amount of oil slosh going up into the cylinders and loading the piston rings.
Oil return from the cylinder head(s) does not go into the crank case, but is internally ducted directly to the drysump pump scavenge stages. Similar situation with the turbo oil returns.
When space allows, we also typically add a screen mesh in front of the scavenge stages, to reduce oil pump damage risk in the event of a engine failure.
Depending on the packaging needs, we either integrate the oil ducting (as in this case), or use a 'external' oil duct piece. No converted wetsumps here.

First two customer 4000hp billet 5-axis CNC engines in final assembly!
Valve clearances in spec with custom cams, cam drive setup ok, covers have all o-rings correct, water pump, dry sump oil pump mounting and drive, custom vibration damper mount, custom billet crank with bearing clearances to spec, custom billet titanium connecting rods with clearances and piston pin in check, and many more details!
Everything takes 10x as long to assemble the first time when we double check what needs to be measured, what our measurement accuracy is, document everything correctly, and mark the custom tooling correctly and make instructions for how to use them.
Hopefully in the final stretch now!
Soon to go into a couple of absolutely mental r35 GT-R's, in place of the nissan vr38dett engines.
And we will see how close to the designed 4000hp they will get! (Or exceed!)

What funny and stupid fails have you done on your engine builds?
Getting the drysump pump drive chain length spec correct shouldn't be a hard problem. But sometimes it's too short. Then it's too long. And only on the third try is it just right!😆
Length does matter! Who knew?
Especially when it's a custom (non-industry standard) chain that you don't have any local suppliers for. Not a expensive mistake, but does take a long to iterate.
Finally set now. Might need to ad a chain guide on the tension side. But having a little room to wiggle around might actually be beneficial in reducing the oil pump shaft torque spikes. So don't want to add it in unnecessarily.

Moving to customer engine assembly next. First engines going out in a few weeks!
Prices will increase once that happens. (due to higher than expected amount of custom parts needed, such as making our own billet titanium connecting rods)

4000hp Hel short block test assembly ready
with correct clearances!
Our custom billet titanium connecting rods ended up
having to be a little beefier than our initial placeholder.
So we have to manually clearance the block to give at
least 2mm clearance. Batch 2 blocks will have this
detail fixed.
Doesn't look perfect, but it's structurally ok to
manually clearance here, passes customer use
approval.

Introducing our Billet Merge Collector 'What could go wrong?' durability guarantee!

So what happened in this customers case?
Based off the images it looks like a combination of factors. Vibrations and thermal expansion loads from the wastegate exit pipe transmitting though the wastegate to the wastegate mounting. High temperatures due to thermal insulation and likely closed floor (time attack car) with minimal airflow around the exhaust. Sharp edge on the *inside* of the wastegate duct to the runners/turbo area. Lots of heat cycles and use.
Due to customer time constraints to get the car ready for the next event, we sent out a replacement collector of the same dimensions, but updated model with filleted wastegate exit (yellow highlight in picture, all our newer models have this update). Other option was to make a custom one from 316 or 321 stainless material, but this would have taken a few more days for raw material lead time.
We also recommended changing out the slip-over fitting for a flex piece. And incorporate a external support clamp between the wastegate and main exhaust pipe.
And if possible, any slight increase in airflow around the header pipe would help reduce peak temps and thermal cycle load.
We think our 5 axis Billet CNC Merge Collectors are the most durable parts available. But sometimes things can happen. If it does, we have your back. And will try to help you avoid another failure.
