Here is a number that made the rounds this week: 86.
As in, 86 stamped metal parts replaced by one single aluminum casting, thanks to Toyota’s new gigacasting setup. Three minutes per piece. Body assembly time cut in half. Impressive numbers.
And Toyota is far from alone. Ford is retooling Louisville around the same technology. Volvo already casts its EX60 rear underbody in one piece. The gigacasting wave is real.
But here is what the headlines skip. The die-cast parts that actually cause warranty claims and production stoppages are almost never the big structural ones. They are the smaller, higher-precision pieces: motor controller housings with thin-wall cooling jackets, PDU enclosures that must stay leak-tight at 800V, machined surfaces that cannot drift a single micron.
A 9,000-ton press does not fix porosity inside a cooling channel. It does not eliminate pinholes at a weld seam. It does not guarantee every single part passes a helium leak test.
