Why thicker joints fail.

Joint size in and is a safety constraint before it is a mechanical one.

Every millimeter of axial stack consumed by the motion components is a millimeter taken away from the safety electronics that make the robot certifiable for human-collaborative work. Push those out of the joint and you push them into external controllers - adding cabling, latency and failure modes.

Modern joints have to host a stack of functions - safe stopping, speed and position monitoring, limiting, fault detection and more. Each demands silicon, isolation and routing that has to sit close to the motor to react fast enough to protect a human. A thicker joint forces designers to strip, relocate or compromise on that layer and compromised safety is the failure mode nobody talks about until .

Geometry is a safety strategy.
