EGR cooler leaks aren’t just an emissions problem — they’re a safety hazard.

Looping hoses to bypass a leaking EGR cooler might get you out of trouble temporarily, but it’s a terrible long-term fix. This Ford Ranger is a perfect example of why.

The vehicle came in with a loud exhaust leak in the engine bay, melted wiring, and a leaking brake booster hose — causing a significant loss of braking assistance. Extremely dangerous.

The root cause was a massive exhaust leak straight into the engine bay from a melted hose that had been looped on the EGR cooler.
For clarity: EGR (Exhaust Gas Recirculation) is a critical emissions system, and the cooler’s job is to reduce exhaust gas temperatures before they’re fed back into the intake. When it fails — or is bypassed poorly — things escalate fast.

We supplied and fitted a new EGR cooler, correctly reconnected the cooling system hoses, replaced a section of body loom, renewed the brake booster hose, and restored the vehicle to a safe, proper operating condition.

Shortcuts can be costly — and dangerous. Fix it properly the first time.

Overdue transmission fluid — and an expensive lesson learned.

This Commodore missed its 150,000km transmission service, meaning the gearbox never received fresh fluid when it should have.

At the next service, the condition of the transmission fluid was flagged, but the service was postponed once again. The vehicle made it to just over 195,000km before driveability issues appeared.

By then, the damage was done. The transmission fluid was heavily degraded, full of metallic particles and clutch material, and the gearbox required a full rebuild.

The owner chose to fit a reconditioned transmission, got back on the road — and walked away with a clear reminder that routine maintenance is always cheaper than major repairs.

Skip fuel filter maintenance and your fuel system pays the price.

Fuel filter maintenance is paramount—and this job proves why.

This late-model ute came in with limp mode under heavy load. Diagnostics showed a fuel pressure drop on hard acceleration. When we opened the fuel filter housing, the filter media was jet black and completely clogged—the same colour as the housing. Pulling it out revealed a metallic surprise inside.

The result? A high-pressure fuel pump breaking down after ingesting contaminated fuel over time, which then took the injectors with it. The fix required a new fuel pump and a full injector set—a very expensive lesson.

Because diesel quality in Australia can be poor, we recommend fuel filter replacement every 15,000km (with 30,000km as an absolute maximum). It’s the best way to protect your pump and injectors and get the longest life from your fuel system.

This Mazda diesel came in for what seemed like a simple oil leak inspection, but it didn’t take long to find the real problem. The poor engine had massive blow-by — we’re talking enough pressure to blow down a house. Compression was literally being pumped straight out the side of the rocker cover!

Unfortunately, this one’s a major repair job, and due to budget constraints, the owner decided to take the vehicle away for now.

A tough outcome, but a reminder that small leaks can sometimes point to big issues lurking beneath the surface. If you notice oil leaks or excessive smoke, don’t put it off — early diagnosis can make all the difference.

When a “small” oil leak hides a much bigger problem.

This 2010 Hyundai Tucson came in with a serious oil leak — the rocker cover gasket had gone rock hard and was leaking oil directly into the alternator. That’s one of the quickest ways to send an alternator to the grave.

While taking care of the oil leak, the customer also mentioned the vehicle would occasionally feel down on power. A quick inspection revealed why — the spark plugs and leads were badly worn, and one lead was even arcing out the side into the rear rocker cover!

We replaced the plugs and leads, fitted a new gasket, cleaned everything up, and got this Tucson running smooth and strong again — oil-free and firing perfectly.

Pro tip: Don’t ignore oil leaks or small performance changes. They’re often your car’s way of warning you that something bigger is on the horizon.

That high-pitched squeal? Not what we expected…

This Holden Cascada came in with a loud squealing noise from the front of the engine — the kind that makes you instantly think of a belt or pulley. But here’s the twist… the noise was still there even with the drive belt removed.

After some deep diagnosis, we traced the sound to the front crankshaft seal and discovered a strange suction noise from the rocker cover breather relief valve. The culprit? A failed PCV valve built into the rocker cover — causing the engine to pull vacuum where it shouldn’t.

To fix it properly, we removed the top of the engine, including the direct injection rail and associated components, replaced the rocker cover assembly, and reassembled everything with care.

The result? No more squealing, no more suction, and one very happy Cascada back on the road.

When “lack of maintenance” finally catches up…

This Mazda CX-9 arrived from another workshop after the owner was given a huge quote to replace the transfer case. Once we got it on the hoist, something looked off right away — the unit had been spitting thick grease from the breather on top. Definitely not normal.

We drained the fluid and found metallic sludge instead of oil, suggesting the transfer case had never been serviced in its life. Inside, the transmission coupling splines were almost completely worn out. After discussing options with the customer, they chose to go ahead with a replacement transfer case, even though the gearbox was showing similar wear.

We completed the repair successfully and verified it on the road — but unfortunately, shortly after pickup, the engine suffered oil pressure loss and failed. A sad ending that really drives home the importance of regular servicing and fluid maintenance.

When oil and fluid changes are overlooked, it’s not if something fails — it’s when.
