What’s on the hoist…

Richard has been busy troubleshooting, removing, rebuilding, and swapping engines the past few weeks.

Some months it’s a constant stream of gearbox rebuilds. October was apparently fuel tank month.

A few new RF88/89 and Swift FF tanks. Three aluminium fuel tank repairs and a little progress on the Lotus 22 tank which was my start into aluminium welding.

Next time you have access to it, maybe check the condition of your fuel tank. Two of the tank repairs this month had holes in the bottom of the tank where rivets had worn away the metal.

Two had been “patched” with epoxy, which cracked and leaked again. Removing the epoxy residue to weld a crack is generally more work than a repair done properly initially.

On the bench this week: a DG300 in for fork replacement and some remedial machining of the bearing carrier.

Last month we had an historic Formula Ford in for collision repair and a gearbox overhaul.

A new removable rear cross member was made to replace the original and return the rear suspension pickups to their correct locations. All bronze welded, with the correct metalastic bushes added for the gearbox mounts.

Out the door, today, a 1962 Lotus Elite Super95 which came in to be recommissioned after a 17 year hibernation.

The happy owner was heading straight home to take his wife out for a drive.

We have two more Lotus Elites in the shop right now, and with 40 years experience can tackle anything on these thoroughbreds from a pre-purchase inspection to a full rebuild.

On the bench this week was a monstrous Hewland NLT 6 speed sequential transaxle. We received a box of shrapnel from two blown up transaxles, one complete case and a box of spares the customer had collected, and turned it back into a gearbox.

Some missing parts which were not in stock at the factory were machined in house to keep the project moving forward.

With a fully configurable Powerflow differential and 6 forward gears this box is headed for the reborn Fd Sports sedan replacing the original overstressed DG 300 box.

Looking forward to seeing how quick this already fast sports sedan can be with the wick turned up now the transaxle is sized for the task.

Off the bench this week, a Mk8 Formula Ford gearbox.
This one needed a full rebuild with a newly converted VW maincase, modified in house, a new bearing carrier, differential, CWP, pinion shaft hubs and selector fork. In keeping with the immaculate presentation of the car, the castings were vapour blasted in house.

The corrosion and wear inside the case really brought home the benefit of regularly replacing the oil in your transaxle.

We are looking forward to chasing this gearbox through the field when it returns to the track.

On the bench. Mk8 rebuild day 4

After shrinking the pinion shaft and layshaft rear bearings in, top gear end float is set to 0.010” to match the new bearing installation. Shims are required if clearance is too great, or else the first reverse hub must be precision ground to length.
In this box the hub had to be shortened to accept the new style HB pinion bearing, and the reverse slider was similarly relieved. We use a precision tool room surface grinder in house to ensure the end face is accurately ground to length and square to the spline bore. We then shim the stack on the fork setting jig to accurately match the in case clearance.

Next step is to install the selector rod detents and and lockout plungers, ensuring adequate rod retention in gear and neutral and an even shift pressure.

As the selector forks have been disassembled (and we’re replaced in this rebuild) the fork position must be adjusted to ensure full dog engagement without over engaging the clutch ring. Over engagement causes increased wear, difficult shifting and costs horsepower. Under engagement can cause increased wear on the corners of dogs on both gears and clutch rings as well as jumping out of gear.

Forward gear forks must be adjusted in the jig to enable measurement of the 0.005” clearance on the dog teeth.

To check for correct adjustment of the reverse slider we always scope the box for visual confirmation that everything is meshing properly and not binding.

The complete gear set is now ready to install with the layshaft stack. Careful insertion is required to ensure the input shaft spline and sleeve doesn’t become displaced, because it isn’t supported when the box is out of the car.

Torque the pinion and layshaft nuts, fit the selector finger (hockey stick) and end cover. A quick run through the gears, and it’s ready to go back in the car.

We can perform service, repair and fork adjustment in house without having the main case as long as top gear end float has be verified prior to the gear set and bearing carrier being sent in.

Now if only I can keep this box in site at PI…
