Our LEAN Manufacturing Level 2 cohort has reached an important milestone, moving from classroom learning into real improvement projects across the business.

Five months into the course, the group has completed modules covering health & safety, workplace organisation, communication and employee roles and responsibilities. They have now developed a shortlist of improvement projects and will begin conducting 5S audits to identify opportunities across the site.

Working alongside our Process Engineering team, they'll be exploring ways to improve how we work.

These aren't hypothetical exercises. The projects they deliver will have a genuine impact on operational performance, with their findings feeding directly back into the business.

It's great to see the group putting their learning into practice. Good luck to everyone involved.

A huge congratulations to Owen, who has graduated with a distinction in his Higher National Certificate (HNC) in Manufacturing Engineering at Shrewsbury College.

Over the past two years, Owen has successfully completed both his HNC and Level 4 NVQ, achieving Level 4 Engineering Technician status. Throughout the course, he has developed valuable knowledge in project management, product design, quality and process engineering, building a strong foundation for the next stage of his engineering career.

Achieving a distinction is an excellent result in itself, but Owen went one step further, achieving a distinction in every assignment across the two-year programme.

We're incredibly proud of Owen's hard work and dedication.

Supporting and developing engineering talent from the very start of their careers is something we're passionate about, and it's fantastic to see our apprentices achieve milestones like this.

Can you really beat ice cream in the sun?

Yesterday we treated the team to an afternoon with the ice cream van, and it's safe to say it went down well!

From classic Mr Whippy to refreshing slushies, we got through more than 2,000 refreshments across the day.

What happens when you combine engineering, creativity and a team that's always up for a challenge?

Over the weekend, we took to the streets of Telford for Krazy Races with a gravity-powered go-kart inspired by the iconic 1988 McLaren Formula 1 car.

Starting with an old quad bike frame, we reimagined it from the ground up. We cast and machined our own wheel spacers, 3D printed bespoke components, extended and widened the chassis, lowered the suspension and created lightweight bodywork using moulds and expanding foam to achieve an authentic F1-inspired look.

After a brilliantly choreographed start featuring The Stig, a rubber duck and a lap time board that certainly saw better days, it was time to race.

Tom Camier set the benchmark in the opening heat before Oli Collis took on the course with one simple instruction: don't brake. His fearless run secured an even faster time and helped earn our place in the final.

With the fastest qualifying time, Fred Jones represented us in the final, navigating the course with confidence to bring home third place. 🥉

Congratulations to everyone involved, both those at the event and those behind the scenes whose design and build work made the kart possible.

One thing that doesn’t get talked about enough in prototype casting development: the cost of the iteration gap.

Not the cost of a design change itself. The gap between the change being approved and the next physical part landing on the inspection table. In traditional sand casting, that gap is long. You’re waiting on a pattern shop. Sometimes an external one. The tooling has to be modified, re-machined or remade. Until it’s back, the programme is effectively paused, even if nobody says so out loud.

Digital Sand Printing removes that dependency. Instead of modifying hard tooling, you update the CAD and reprint the sand mould directly. The tool is the file. Change the file, change the mould.

What that means in practice: a design revision that would have cost you two to three weeks of programme time now costs you a day or two of print time. The physical iteration cycle compresses to match the pace of the engineering conversation rather than the pace of a supplier’s workshop queue.

It’s not universally understood that DSP isn’t just for complex geometry. Its bigger value in a live development programme is responsiveness. You can run multiple design variants in parallel, cast them in the same pour window and get comparative physical data far earlier in the process than conventional tooling schedules allow.

The programmes that get into trouble aren’t usually the ones with the hardest geometry. They’re the ones where the iteration loop gets stretched because the manufacturing step can’t keep up with the engineering step.

From concept to reality is a straightforward phrase. The engineering between those two points rarely is.

Complex geometries, tight tolerances, programmes under time pressure. The path from a CAD file to a qualified casting involves a lot of decisions that determine whether you get there cleanly or not.

A defence transmission casting had a 50% reject rate for a decade with an incumbent supplier. The geometry was understood. The development model was the problem. We solved it in nine months with seven iterative cycles and first-attempt qualification.

That kind of outcome isn’t about having better equipment. It’s about how you approach the engineering from the start.

We work with customers from the earliest stages of design, through simulation, development and into production. The earlier we’re involved, the better the result.
